At Blue Ridge Thermoforming, we take pride in delivering high-quality, custom thermoformed plastic solutions through a streamlined, collaborative process that emphasizes innovation, precision, and customer satisfaction. Here’s how we bring your idea to life—from concept to production.

Design & Development

With over 30 years of experience, our team excels in designing and developing vacuum-formed trays, packaging, and equipment covers tailored to your unique needs. We specialize in solving challenges related to pack density, product protection, and user functionality.

All of our designs are created in SolidWorks, enabling real-time collaboration and design reviews with our clients before prototyping begins.

Prototyping

Want to test your concept before committing to production tooling? We’ve got you covered.

Using wood or composite molds, we can produce up to 50 prototype parts, helping you evaluate the design and make adjustments before investing in final aluminum tooling. This step ensures better results while avoiding costly rework down the line.

3D Printing

In some cases, 3D printing offers a faster, more affordable alternative to traditional prototypes.

We work with trusted local and national 3D printing partners to deliver high-quality, accurate printed models—often with faster turnaround times than tooling-based methods.

Tooling

We partner with top-tier tooling companies to provide:

  • Machined thin-gauge tools

  • Cast aluminum heavy-gauge tools

  • 5-axis router fixtures

  • Check fixtures and assembly jigs

Our tooling solutions are engineered for durability—capable of lasting millions of cycles—and are tailored to your production needs.

Production

Our manufacturing facility in Greenville, SC spans nearly 25,000 sq. ft. of production space, with 15,000 sq. ft. of nearby warehouse space for mold storage, safety stock, and JIT delivery.

We operate:

  • Three heavy-gauge rotary thermoformers (12″x16″ to 60″x100″, .03″ to .5″ thickness)

  • Three thin-gauge inline forming lines (up to 30″x36″, .015″ to .06″ thickness)
    Our thin-gauge parts are packaged in an environment-controlled clean room, ideal for sensitive components.

We commonly run materials such as:

  • HDPE, HMWPE, ABS, HIPS, PET/PETG, Polycarbonate, PVC, and LDPE

Blue Ridge Thermoforming’s management system is ISO 9001:2015 certified by Amtivo, an ANAB-accredited certification body for the testing and inspection of manufactured components.
